TC support got back to me this morning and confirmed the cause of the problem. The VL2 Extreme has a different memory architecture than the regular VL2. As such, the firmware upgrades won't work...and, in fact, will cause the problem I am having. They advised that this identified a problem with Voice Support allowing VL2 Extreme users to install regular VL2 firmware updates. They will fix this going forward.
As for my unit, the developers provided me a beta firmware update intended for the VL2 Extreme. Unfortunately, this didn't work either. I tried the recommend low level input/output buffer sizes of 256 with a buffer number of 16. No luck. Since this is a different memory architecture, I tried different buffer sizes that were multiples of 256 (512 and 1024). Still no luck even with the buffer number cranked to 2048 (necessary to avoid buffer limit problems).
I am at the point now where I have to work with GC to replace the faulty unit and have a fresh one sent to me (all new Extreme units have the latest firmware).
This has been a fair amount of expense, time and aggravation. Not to mention - having to drive to the States to pick it up, going through Canada customs, and paying both Washington and British Columbia taxes...OUCH! Part of me feels that I should be up for some show of appreciation for "taking one for the team". ;-) The good news is we now know there is a bug in Voice Support and that there is a memory architecture difference between the VL2 and VL2 Extreme that affects firmware updates and can brick your new toy.
If someone is listening at TC... a t-shirt would be nice but...I dunno...I think I might make for a pretty thorough beta tester (hey TC, what do ya'all think?). I could even consider taking on an endorsement deal if this all gets sorted out. hehe ;-)
I'll keep ya'all posted on the repair results. Thanks Joey for your prompt help in this matter and for providing support direction. TC support at its finest. :-)
Moral of the story: If you have a VL2 Extreme...DON'T update the firmware using the Voice Support software (check the version cuz chances are you will have the latest version). TC will be updating Voice Support shortly (or the web service that provides the list of firmware updates). That should hopefully address this issue for future Extreme customers.

P.S. I was half serious about the beta tester idea...as I am a die-hard TC fan and previously owned an SCF pedal (still regret selling that one). I currently own a TC G-Major and TC G-Minor for my rack setup. TC provided support for me long after the G-Major was out of support by shipping me the remainder of their stock for the front panel buttons (to replace about 6 damaged buttons). Way to go, TC!
